Thirty compressed air faults, presented the way they arrive on the plant floor: a symptom, an operator's account, and a table of readings, some of which matter and some of which do not. On each one you name two candidate causes, choose the single test that separates them, and say which reading would prove you wrong. Then you check your reasoning against an answer key that explains why the other candidates were set aside, which measurement supports the diagnosis, and what to fix so the fault does not come back.

This is a practice book, not a reference. It is written for maintenance technicians, apprentices, and instructors who want to stop replacing valves and cylinders on suspicion and start diagnosing from evidence.

HOW THE WORKBOOK IS ORGANISED

Chapters 1 to 3 set out the method and the background: the five-step diagnostic loop, a system refresher written from the failure-signature angle (compressor, receiver, dryer, FRL, valves, cylinders, tubing, air quality), a simplified symbol reference with ISO 5599 port numbering, the symptom-cause matrix, and where to put the gauge. A worked example with a completed worksheet and a red-herring practice page show what a good answer looks like before you start.

Chapters 4 to 7 hold the scenarios in four families: air supply and preparation, valves and control, actuators and lines, and air quality and environment. Each scenario sits on a left-hand page with its readings; the facing page is a worksheet with space for two hypotheses, the first test, the rejecting reading, and the repair. Every chapter opens with the procedures its scenarios depend on, such as reading pressure under flow, trending the compressor's idle cycles, testing a regulator for creep, gauging pilot pressure during a shift, isolating a valve from its cylinder, measuring dew point, and running a leak survey, and closes with a field checklist.

Chapter 8 is the answer key with full reasoning and a symptom index. Chapter 9 is a final review week: a rapid review, common traps, an extra practice set, a troubleshooting log template, a baseline table for your own plant, and a sign-off checklist. A glossary closes the book.

WHAT YOU WILL PRACTISE

- Reading gauges under flow, not at rest, and locating where the pressure is lost
- Using the compressor's idle cycle trend and an ultrasonic survey to estimate and find the plant's leak load
- Separating a valve fault from a cylinder seal fault with an approved isolation test and the manufacturer's bypass test
- Gauging pilot pressure during the shift against the minimum on the valve's label
- Tracing water, oil, and rust to the aftercooler, the drains, the dryer, the separator, or the pipe
- Spotting the readings that are out of specification but not the cause

Every test in the book assumes isolation and lockout, venting of trapped air, positive verification of zero pressure, rated mechanical support of loads, rated instruments and fittings, and the precedence of the equipment manufacturer's and the site's procedures. Pressures are in psi and flows in cfm of free air, with a conversion table included. The scenarios are composites written for instruction and are not affiliated with any equipment manufacturer.
